Hello there!  You’ve written this as an anon, so I have no choice but to publish my answer and hope you see it! :)  Much of the costume was created using cardboard as a base.  Pretty much all of the armour you see is cardboard (cereal boxes and some corrugated).  If you’d like to see my process photos to get a better idea of how I work they are on my facebook fan page here.  You can also find some of them on my cosplay.com profile.

I construct most of my armour in a rather unusual way, mostly bending and shaping cardboard until it feels right or looks the best for my liking.  I use a lot of paper clay as well as a finishing touch, since it’s lightweight and sandable for creating a smooth surface.  My favourite brand is Hearty Clay, as I find it very durable (dries solid as a rock) and it also goes a long way if you use it sparingly in a very thin top layer.  It does take a bit of getting used to when sculpting with it.
